Chuck. Thanks for the info seems Tom has a great understanding of the problem and I will be posting some pics in the near future. I have to go through EVERYTHING on the Mokai when I get it. I don't want to set out in a faulty craft.

Tom,
New owner of a 2011 in very good shape and want to keep it that way. Do you feel that the spray foam is the best solution for filling in the voids to add rigidity inside the hull under the pump and around the intake tunnel? Or would it be better if I could create a temporary dam in those areas and fill with a flowable two part hardening resin that would create a cast for support. How well does the foam stick to the HDPE? Great site, Thanks

Welcome to the fun! Foam alone isn't enough, there needs to be something non compressible in the void under the pump to effectively transfer that motion and eliminate flex. I use two pieces of 1/4" HDPE stacked to make 1/2", then fill the rest with the spray foam making sure the underside of the tunnel is completely filled too. It takes a few days for the foam to fully cure and I use the Door and Window formula so it doesn't expand with so much force.  \./8

I was curious how much that area under the pump moves so a couple of weeks ago I cut two blocks of wood to the thickness that made them very difficult to push in that gap between the bottom and the deck below the pump. The reason for doing this was to see if they would stay in place and then went for a ride on a smooth lake. Later when I looked they were both pushed out and were up around the engine, so there is a lot of flexing there. I can only imagine what goes on when I am bouncing the bottom off of rocks.
